anything in the codes stating that the header has to be welded ?? replacing this weil-mcclain boiler about 21 years old. The present header is 3 " pipe and welded. ??

    Nope

and if someone tells you they can't install 3-inch threaded pipe, find someone else. We do it all the time and it's not rocket science.

What model W-M is this? What's going to replace it?

Thanks Frank. The present weil-mcclain boiler is a EGH105. They still make this model and i will be installing this one. The present header is welded.

Keith have you sized the system?

are you sure this is the boiler the system requires? As of late I have seen boilers both over and undersized so I had to ask.

have you looked at a wet base boiler?

if you use a wetbase boiler with a power burner you can squeeze more saving out when running the boiler.

This boiler has a 3-inch header

Not a W-M, but you get the idea:

Replace that header. I'm surprised the old boiler lasted that long with a welded yoke like that.

There is 2": baseboard elements in two shop bays and six unit heaters in the busniess at different areas. Sized the elements and unit heaters and did find that the btu,s of the boiler is a tad short. The mechanics in the shop do keep the heat set back and the owner has been happy with what has been in there for the past 20 years.

    How short

    is "a tad short"?

The sizing is more off if the rooms are not kept at 70

Steam required goes higher per EDR as the room temperature goes down. Too small of a boiler will waste fuel with extended run times for heat. Are the units individually controlled for temperature?

Its a two zone system. The shop area and the unit heaters.. About 10,000 btu short. It does have another boiler that takes care of the office, break area and the owners office. It is a rental store and there have been cases of no power and heat breakdowns in which the owner used the propane heaters.

    If it is zoned

then being undersized is not that big of a deal.

    I was wondering about that

The combination of pickup factor and zone diversity should change the math somehow.  Is there a recipe?
