I use the Stainless mesh for the sole reason that building water pressures can be as little as 60 psi and upwards of 110psi.  Noise should not be a problem as far as vibration with newer units.  Be sure to use ball valves to isolate for ease of service.  Also check your local codes as to their suggestions.  You didn't say if it was commercial or res.   I think it looks better also.  Save yourself some hassle and use circuit setter if not sure what the building pressure is.

While I haven't had any problems, you might want to check with the manufacturer as to failures of the sensors.  If yours are failing, maybe others have the same problem.  Would not be the first time problems are happening at the manufacturers end.

First take the system into test mode.  This will eliminate outside control problems.  Also as a helpful thought, when you ask a Q;? it's always nice to give obvious measurements so we don't say stuff like are the filters clean.

I think you answered your own Q;  Always be aware of slugging liquid to the compressor.  Ad it slowly and look at your suction gauge.  you will see as liquid enters, the needle will bounce around a little.

What is you anticipation reading at the t-stat after the fan comes on?  That's you anticipation....assuming it has an anticipator.  As you know the higher setting, the longer the run cycle and the shorter naturally shortens the cycle.  If this thing is that old, don't count on the same controls inside that were original.  7* over shoot is incredibly high.  Make sure if it is a adjustable slide type that there are no burn marks usually caused by either jumping the stat out when it calls for heat or some control in the past burnt it out.  Switch to standard digital and see what kind of results you can obtain.

In short the electrical power and gas need to be shut off and tagged out.  You can then shut off the water supplying the boiler and drain through drain cock.  I rather you call a contractor to do this as it will give you less head aches in the long run.  It will not take long at all to do this so give him a call.

Burner....?

Not sure of what you have since the manual is not in front of me.  If your burners are short, say 5 6" they are "in shot" burners which do not have air adjustment on them.  Ribbon burners will be substantially longer and sometimes do have air adjustment.  Gas pressure for boiler must be checked and Combustion analysis must be done.  This can rule out an often times ignored or missed restrictor plat on the inlet to IDM induced draft motor.  The only reason I say that is that you said it was replaced.  The only way to check the orifices is to remove and visually checked for debris or spider nests...etc...

If your 90%er is of 2 pipe construction, intake and exhaust, check you intake for any snow build up etc...  For the most part make sure there are no bows in the piping that may collect water and pool, causing a partial blockage.  If you have a differential pressure meter or magnehelic, there are measurements that can point you in the right direction.  I'll leave it at that until you get back to us.

That's not only amazing, but off the grid.....Literally and figuratively.  We have a few of the wind turbines on the lake front in Buffalo.  I would love the chance to go up inside the belly of the beast and take a look at the mechanical side of the wind mill.  You must have been at Awe in what you saw.

While I do not classify it as freeze protection, I find (depending on the installation and it's application) It is usually slammed in when a restaurant finds out that the doors are impossible to open, pilots on oven equipment keep going out, etc...  Outside air must be heated so the dang thing does not freeze out patrons and their space is having problems so in turn the duct heater is put in. 
Now, I'm not crazy Eugene....lol.  If this were a MUA equipment, then that heat is intended and sized for a specific application which may encompass exhaust fans and F/A make up to apply positive pressure to the space or structure.  I think what he is seeing is a heater retro fitted to help out a problem and that was probably the cheapest answer to alleviate the problem.  Yes, I know what you were inferring to and understand.  I usually think commercial kitchen because I run into it all the time.  Wow, I do sound crazy....lol  How have you been Eugene?

Mod A-419.  This is somewhat of a stand alone t-stat w/ a remote sensor.  Can be used for 24vac or 110vac.  Make sure you get the correct one.  Appearance is not exactly like a regular t-stat, but offers a wider differential.  Note; it's not set back, just a standard type stat.  I'm sure someone carries the digital display but the trick is finding one.....

Electric bill...?

Generally the power usage will be rather hi on an indoor pool unit.  You must look at it like the unit is running at all times to size and maintain set levels.  By shutting down the unit, all parameters are free to go way off settings, thus maintaining the environment is the cheaper of the 2 evils.  If not controlled, you stand the risk of structural damage.  Techman has you Q? answered, but there is a lot to this equipment.  Without wasting your time, how much do you wan't to know?  I jumped in late to the conversation.

I see you replace everything but the kitchen sink...lol  It's probably the expansion tank or the feed valve is leaking by.  WHat is the size of the boiler, how many zones?  There are charts that enables you to size you expansion tank.

Not saying that this is your problem, but one time I had a valve that would not completely shut down.  Turns out the problem was that the 75 psig pressure would not let the valve stem re-seat.  I am wondering if this may be the same except not allowing it to pick up.   Shut the valve down virtually all the way the re try.  Just a thought.

Hi Tom;  if you can man feed the control then it's not a strainer/filter problem.  I am assuming it's 24vac solenoid.  I know you checked this, but do you have 24vac to the solenoid?  if you have power and the solenoid will not open, the coil is dead.  The only other problem to look at is, see if the LWCO is closed providing the power to the solenoid.  Let me know how you make out.  You said it engages the feeder, what exactly do you mean?  Are you hearing a click?
