Also, on last picture i see probably piping to the indirect heater (left pump) before twin tee connection, but i do not see 2nd connection there. do you have picture showing indirect piping in more details?

You are absolutely right, design fee must be charged. we do it all the time , except the job is standard and repetitive, and some options can be included in proposal. we always charge fee for complicated or non standard jobs.

the main difference between conventional heating systems( hot water and steam ) and condensing modulating boiler is not in a boiler efficiency , but in system efficiency. Modulating boiler tracks load very tight, no overshooting at all, and provides exact heat as needed, while standard systems always overshoot the set points.

I used to work at power plants, and did a lot of services on economizers , which are integral parts of power boilers. I think what needs to be controlled is a dew point, up to chimney outlet, and negative pressure from firing chamber all the way to chimney outlet. This leads to complicated design issues, and with properly set up boiler there is not much heat to recover without damaging chimney and boiler.

WM GV+ not modulating , does not have outdoor reset, it is just cast iron weil mclain with stainless steel cooler on the side, why bother, just install regular hot water standard efficiency boiler , they prove to be easy sell, proven 50 year old design, and very cheap. WM come up with GV series as a mockery of high efficiency , just to give cheap boiler, with high efficiency rebates possibilities from utility company, so unqualified contractors could sell it under 90+ % efficiency to uneducated consumers. This puts a shame on formerly reputable boiler manufacturer.Just my 2 cents.

This is what i mean. you calculated installed EDR, but how do you know this EDR is confirming to house heat losses? But in this case bigger is better. More radiation for condensing boiler is a very good thing. it allows to lower water temperature and make boiler condense more.

I do heat loss on each job i do a few different ways, one using HVAC-calc software , another with fuel bills and heating degree day methods, and i developed a feeling of right and wrong. i never go by the feelings, but it helps. i have yet to see private house needed 400MBH boiler. I consistently scare customers with my sizing, putting in contracts paragraphs, saying that i will replace boiler to bigger one at my own expense, because i was proposing boilers much smaller than my competitors, and yet when in the past we had 6F days in NY i did not get any call with complaints. So, i would say even 125k boiler will be probably over-sized too, but you can live with that. Also get rid of zoning as well. it is messing up condensing and modulation on your boiler.I know, there few contractors agree with me, but this is how i do things.

you have to confirm to pump away principle, ( see book of same name by dan hologan), and if circulator is picked on 20F temperature differential, then divide BTU by 10000, will give you gpm of the pump, if 40F temperature differential picked ( this is strongly recommended for condensing boilers), then you need divide btu of circuit served by 20000, and pressure drop is length of loop, ( including baseboard) and then have 6 feet of water column pressure drop per each 100' . this is not exact , but will get you there. otherwise you have to do hydrolic calculations. or just get grundfos alpha and set it for autoadapt
Regarding sizing, you have to go with heat loss calculations, not EDR, do not forget to factor in infiltrations as well. You don't know who sized your radiators. ( might be the father of the fellow who over sized you boiler)

if water flow is not sufficient, at minimum load water is overheated and temperature difference on inlet and outlet of the boiler increase to much and too fast. boiler control protects heat exchanger and locks out. expansion tank and boiler feed line connected in wrong locations. boiler is over sized at least 3 times. and person installing it has little knowledge in those systems. Find a good contractor in your are to clear this mess. it is not a matter of problem within installation, this is a problem with whole installation.

It is very easy to do. install danfoss valve on each zone, and bypass line of the zone with balancing valve (just in case you will need it).

Green taco pump appears to be pumping  from top to bottom direction, and it will be air bound, also it appears that it is pumping into expansion tank. expansion tank with feeser line must be connected to tee on the top of the boiler where pumps inlets connected. but it is also a boiler discharge, so it is wrong place for placing pumps or exp tanks. this is just my opinion. this is highest temperature in the system and you made it lower pressure point by making it suction for the circulators. Not a good combination.

Hello, in my opinion it is very wrong. feeder and expansion tanks must be installed in point of no pressure change, 12 diameters of the pipe must be straight on the pump discharge and so on. you will have re-do all piping.

Sure these are right for the job. just when it will go to low RPM, you might have water distribution problem. I prefer keep flow at optimum, (auto adapt)on VFD pump like grundfos alpha, and control water temperature with mixing valve with outdoor reset, like taco mixing valve. http://www.taco-hvac.com/uploads/FileLibrary/100-19.pdf
